Electric Forklift Maintenance: Complete Guide for SA Operations

Electric forklifts are cheaper to run than diesel or LPG — but they have different, specific maintenance needs that most operators underestimate. Here's what you need to know.

Electric forklifts make up an increasing proportion of South African industrial fleets — particularly in cold stores, food processing facilities and enclosed warehouses where LPG emissions are a concern. The maintenance cost advantage is real, but only if the battery and electrical systems are managed correctly.

The Most Critical Component: The Battery

The traction battery on an electric forklift is the single most expensive component to replace. A well-maintained battery lasts 5–8 years (1500–2000 full cycles). A poorly maintained one fails at 3 years. Battery care is by far the most important aspect of electric forklift maintenance.

Do This

  • Charge after every shift
  • Allow full discharge before charging (wet-cell batteries)
  • Top up electrolyte with distilled water monthly
  • Clean battery terminals quarterly
  • Equalise charge monthly on wet-cell batteries

Never Do This

  • Partial charge repeatedly (damages wet-cell batteries)
  • Use tap water instead of distilled water
  • Let the battery discharge below 20% frequently
  • Charge in an enclosed, unventilated area
  • Ignore cell imbalance warnings

Traction Motor Maintenance

Electric forklift drive motors are largely maintenance-free, but they do wear. The main service items are:

  • Carbon brush inspection every 1000 hours (on brush-type motors) — replace when worn to less than 50% original length
  • Motor bearing lubrication every 2000 hours
  • Motor winding insulation test every 2 years
  • Drive motor connector and cable inspection annually

AC induction motors (common on newer machines) require less brush maintenance but should still be inspected annually for bearing noise and connector condition.

Charger Maintenance

The onboard or external charger is often overlooked until it fails. A failed charger means a dead forklift by morning. Check the following annually:

  • Charger output voltage — should match battery spec (48V, 72V, 80V etc.)
  • Charge connector and cable condition — cracked or loose connections cause incomplete charging
  • Charger cooling vents — blocked vents cause thermal shutdowns
  • Charge completion indicator — verify the charger is actually completing a full charge cycle

Hydraulic System (Still Needs Maintenance)

Electric forklifts still have a hydraulic system for lifting — they just use an electric motor to drive the pump instead of an engine. The hydraulic fluid, filter, hoses and seals require the same attention as on any forklift. Don't skip the hydraulic service just because the machine is electric.
